AI and Workplace Safety: What Manufacturers Need to Know

AI has genuine safety applications in manufacturing. It also creates new safety concerns and labor law questions. Here's the balanced picture.

Equipment degradation is one of the more predictable kinds of failure, and detection systems that catch degradation early reduce the injury risk from catastrophic failure.

Computer vision systems that monitor for PPE compliance identify safety violations in real time. A system watching the production floor detects when an employee enters a hazard area without proper hearing protection or without a hard hat. It generates an alert to a supervisor. That's more responsive than waiting for a supervisor to catch the violation on a walkthrough. It shifts from reactive correction to preventive intervention.

Ergonomic risk analysis tools use video to identify posture and movement patterns associated with repetitive strain injury risk. The system watches an employee performing assembly work and identifies stress patterns — excessive reaching, awkward torque positions, repetitive hand angles — that correlate with elbow, shoulder, or wrist injury. It alerts so intervention can happen before injury develops.

AI-assisted incident analysis looks for patterns across safety reports. One incident is anecdote. Five similar incidents across three shifts suggest a systemic cause. A system that analyzes incident reports can identify that pattern faster than a safety manager reading reports one at a time. AI Risks That Create New Safety Concerns

The flip side: overreliance on automated systems creates new safety vulnerabilities.

If the system is wrong and someone acts on the recommendation, nobody can explain why it was wrong or what should have been done instead. You can't learn from the failure.

AI monitoring that aims to improve safety can backfire if employees respond by hiding information. A system that monitors for safety violations so aggressively that employees fear retaliation will cause them to under-report hazards and near-misses. Safety depends on accurate information. Surveillance that chills reporting makes the operation less safe overall.

Algorithmic Management and Worker Rights

AI monitoring in manufacturing is becoming a live issue. A significant number of manufacturers are using systems that monitor employee productivity — tracking time on task, measuring output, evaluating pace of work — and using that data in performance evaluations and employment decisions.

Employees have a legitimate interest in knowing what's being monitored and how the data is used. OSHA has been developing guidance on algorithmic management and worker safety. Several states have enacted laws specifically addressing AI-driven monitoring in employment. California's AB 701 prohibits employers from using AI to automate disciplinary decisions. Some states require employers to disclose when they're using AI in hiring or performance evaluation.

The legal environment is still developing. But the manufacturer who implements AI monitoring without a clear, communicated policy about what's being monitored and how the data is used is creating both a labor relations problem and a potential legal exposure.

Practical Guidelines

Use AI systems for safety analysis and detection, not for surveillance in the legal sense. The difference is purpose: detecting hazards and preventing injury versus monitoring productivity and controlling behavior. One is welcomed by employees as protection. The other is experienced as surveillance.

If you're implementing AI monitoring of any kind, have a clear written policy that explains what's being monitored, why, and how the data is used. The policy should be communicated to employees before monitoring starts. It should be specific — not "we use analytics to improve safety" but "computer vision cameras monitor for PPE compliance at these three locations, the system generates alerts to supervisors, the video is not recorded, alert data is not used in individual performance evaluation."

Build in human review of any AI-driven safety decision. A system that recommends a safety intervention is not the same as a system that implements one. A supervisor should verify that the recommendation makes sense in context before taking action. A safety decision that's clearly wrong erodes trust in the entire system.

Distinguish between safety monitoring and productivity monitoring. If you're using the same system to detect hazards and to measure how fast someone is working, that's a single system with two incompatible purposes. Employees will trust it for neither. If you want to monitor safety and you want to monitor productivity, use separate systems with separate purposes.

Consult employment law counsel before implementing any AI-driven performance monitoring or disciplinary decision. The regulatory environment is moving faster than most employers realize. A decision that's legal in one state may have legal issues in another. Getting ahead of this is cheaper than defending a lawsuit after the fact.
